The artwork was signed off on a screen. The sample box that came back a week later was close enough that nobody argued. Then 8,000 units landed, the gradient behind the logo had broken into visible steps, the brand blue read a shade green against the kraft, and a buyer at the retail chain sent a photograph with the word "reject" in the subject line. Nothing was defective. The box had been printed by a process that cannot hold a fine screen, and no one on the buying side had asked which process it would be.

Litho-laminated vs direct print is the decision underneath almost every colour box and gift box quotation out of China, and it is rarely named in the RFQ. Get it right and you pay for the finish your artwork needs. Get it wrong and you either pay for a finish nobody can see or watch your brand colours dissolve at 8,000 units.

Four ways artwork gets onto corrugated

Only two of them are usually in play for a Western SME order, but knowing all four keeps you from being sold the wrong one.

Flexo post-print (direct print). The finished corrugated sheet runs through a printer-slotter: flexible photopolymer plates, water-based inks, printing straight onto the liner and slotting and creasing in the same pass. Cheap per unit, cheap tooling, fast. Line screen typically lands somewhere around 65–85 lines per inch on standard board, rising toward 100–133 lpi on a high-graphics flexo line with fine anilox rolls and a white-top liner. Solids, line work, type and one- or two-colour brand marks reproduce well. Soft gradients, four-colour photography and fine detail do not.

Litho lamination. The artwork is printed by offset lithography onto a coated paper top sheet — commonly 128–200 gsm C1S — at 150–200 lpi, then laminated to single-face or single-wall corrugated and die-cut. This is what a retail colour box or gift box with photographic artwork actually is. It buys you full process colour, spot Pantone inks, and finishing options that do not exist in flexo: matt or gloss film lamination, aqueous or spot UV varnish, soft-touch, foil stamping, embossing.

Digital direct print. Single-pass or scanning inkjet onto the corrugated sheet, typically in the 600 dpi region, no plates at all. Its economics are the reverse of the other two: no tooling, higher ink cost per square metre. That makes it the right answer for short runs, versioned artwork and seasonal SKUs, and the wrong answer once volumes climb.

Pre-print. Flexo printed onto the liner web before corrugating, then run through the corrugator. Excellent quality on very large runs, with a minimum order measured in tens of thousands. Worth naming so you can rule it out.

One structural point falls out of this list before you compare a single price. Photography does not reproduce convincingly in flexo on brown kraft, so a brand that wants a photographic shipper is buying a litho-laminated or digitally printed shipper — an expensive object. The structure most consumer brands actually ship is a litho-laminated retail box inside a plain one- or two-colour brown outer, and it is worth pricing that pair before pricing a single printed carton that has to do both jobs.

The three print defects that decide whether a box is accepted

Three defects account for most rejected printed corrugated. Two of them belong to litho lamination and one to direct print, and all three are controllable if you specify against them before tooling rather than arguing about them after delivery.

Washboarding

The laminated top sheet is glued to the flute tips. Between the tips, it is unsupported, and it settles very slightly into the valleys. Under a raking light — which is exactly what supermarket shelf lighting is — the flute pattern shows as fine stripes across your solid colour. On a photographic panel it is visible; on a large flat corporate colour it is glaring.

Three levers control it:

  • Flute choice. The finer the flute, the shorter the unsupported span. E flute is the workhorse for litho-laminated retail boxes; F, N and micro-flutes are finer still; B and C flute washboard badly under a laminated face. This is the single biggest lever, and it is decided at the board stage, which is why the flute profile decision belongs in the print conversation and not after it.
  • Top-sheet weight. A heavier coated sheet bridges the span better. Going from 128 gsm to 170 or 200 gsm visibly reduces washboarding, at a material cost.
  • Adhesive application. Too much glue, applied too wet, pulls the sheet into the valleys as it dries. This is a machine-setting question — ask what the laminator's glue application weight is and whether the operator adjusts it for heavy solid coverage.

Write a washboarding limit into the acceptance criteria in words that mean something: "no flute pattern visible on solid panels at 45° raking light from 500 mm", checked on the approved sample and again on the production lot.

Warp

A litho-laminated blank is two very different papers glued together. Coated offset stock and corrugated liner take up and give off moisture at different rates, and when they disagree the panel bows. Warp is the most common reason a litho-laminated order is rejected at the packing line: the box will not run through an automatic erector, or the lid will not sit.

Ask three questions. How long does the laminated sheet condition before die-cutting? Twenty-four to forty-eight hours flat under weight is normal practice, and a factory under schedule pressure is tempted to skip it. Is a counter-liner used? A balancing sheet on the reverse face equalises the pull. What warp tolerance will you accept on the packing list? Give it a number — for example, no more than 3 mm of bow across a 300 mm panel, measured flat.

Then plan the storage. A box that leaves Shenzhen flat and correct can bow in a humid warehouse on arrival. If your goods are packed weeks after the boxes land, say so at the quotation stage rather than after the argument.

Flute crush under a direct-print nip

Flexo post-print has its own quiet penalty, and it is one buyers of heavier shipping cartons should price. Printing puts a nip pressure onto the corrugated sheet. Set too heavy — which is the standard operator response to a solid that is printing patchy — it crushes flute tips, and crushed flutes do not come back. Heavy ink coverage with a hard impression is commonly cited as costing something in the order of 10–20% of edge crush value, which flows straight through into box compression and stacking margin. If your carton is already sized close to its stacking and humidity derating limit, a late decision to add a big printed panel can quietly consume the margin you designed in.

The practical response is not to avoid printing. It is to tell the factory that the printed carton's edge crush matters, ask for the board grade to be specified after the print coverage is known, and have any compression check run on a printed production carton rather than an unprinted board sample.

Colour: the only specification that settles an argument

"Match Pantone 286" is not a specification on corrugated. It is an aspiration, and it is unenforceable.

What is enforceable:

  1. A physical, signed master sample, printed on the actual substrate by the actual process, with one copy retained at the factory and one at your desk. Everything else is commentary.
  2. A measured tolerance. Specify ΔE (CIEDE2000) against the approved production sample — ΔE00 ≤ 3 is a common commercial line for packaging, tightened to ≤ 2 for a brand-critical panel — measured with a spectrophotometer under the M1 measurement condition, which accounts for optical brightening agents in coated stock.
  3. The named process control standard. ISO 12647-2 for offset litho, ISO 12647-6 for flexo. Naming them tells a factory that the person writing the spec knows what a dot gain curve is.
  4. A substrate drawdown before tooling. Kraft liner is brown; white-top is not paper-white; both shift your colour. Ask for a hand drawdown of your key spot colours on the exact liner before plates are made. This costs a few days and prevents the most expensive category of reprint.

There is a corollary that catches out multi-component brands. If your colour box, your printed stickers, your hang tags and your instruction insert are printed by four different suppliers on four different substrates, they will not match, and there is no specification that can make them. Producing the printed collateral alongside the box keeps artwork, ink and delivery on one schedule — which is a reason to ask what a carton maker can print beyond the box itself.

Prepress rules that stop the argument earlier

The die-line and file preparation conventions for corrugated are looser than for folding carton, and looser than most designers assume:

  • Bleed of 3–5 mm on all trimmed edges, and more where a slot will be cut.
  • Keep critical elements 8 mm clear of creases and slots. Type that crosses a crease will break.
  • Minimum type. On flexo, 6 pt positive and 8 pt reverse is a realistic floor; offset litho goes much finer.
  • Trapping of 0.3–0.4 mm on flexo against roughly 0.08 mm on offset. Register on a printer-slotter is not offset register, and a design built on tight registration will show white gaps.
  • Barcodes. Verify to ISO/IEC 15416, targeting grade 1.5/C or better on the production carton, and ask what bar width reduction the printer applies for flexo — plates and ink spread bars, and an unverified barcode on a retail carton is a chargeback waiting at the distribution centre.

Send the die-line as vector, in the factory's own format if it has one, with fonts outlined and spot colours named exactly as you want them on the ink list. The same discipline that applies to preparing artwork files for a Chinese factory applies here, with the added wrinkle that the substrate is part of the file.

How to read a colour-box quotation

A quotation for a printed box that shows one unit price and one lead time is hiding the decision you are trying to make. Ask for it broken out:

  • Board specification — flute, liner and medium grammages, and whether the board is made in-house or bought.
  • Print process — flexo, litho lamination or digital, stated by name.
  • Colour count and which are process versus spot.
  • Finishing — film lamination type and micron, varnish, spot UV, foil, embossing, each priced separately.
  • Tooling — cutting die, printing plates per colour, offset plate set, lamination make-ready — itemised, with a clear statement of who owns each item and where it is stored.
  • Which operations happen on this factory's floor and which are subcontracted.

That last line is the one worth pushing on. Litho lamination, film lamination, spot UV and foil are frequently subcontracted by carton plants, which is not a problem in itself — it is a very normal division of labour in the Pearl River Delta. It becomes a problem when nobody tells you, because a subcontracted operation is a second factory in your chain that you have not audited, that sets your real lead time, and that your inspection booking does not cover. Ask plainly. A straight answer is a good sign; it is also one of the reasons two quotes for the same spec come back at different numbers.

Common questions

At what volume does litho lamination beat digital printing?

There is no universal number, because it depends on the tooling and plate cost your supplier quotes against the ink cost per square metre. Get both quoted for the same box at three quantities — say 1,000, 3,000 and 5,000 — and the crossover appears in your own numbers. Suppliers often price MOQ tiers at those breakpoints anyway, so the comparison costs you one email.

Will the sample box match the production box?

Only if the sample was made the same way. A hand-made mock-up with a digitally printed wrap proves the die-line, the fit and the layout — it proves nothing about how your artwork will behave through a flexo nip or a laminator. Ask what process the sample used, and if it differs from production, insist on a production-process proof before the tooling is cut. Building that step into the sample approval sequence is cheaper than the alternative.

Does film lamination affect recyclability?

It can. A polypropylene or polyester film laminate on a corrugated box is a mixed-material item in most municipal streams, and markets with packaging-waste fee regimes increasingly price that. If your customer has a recyclability requirement, ask about aqueous coatings and varnishes as an alternative before committing to film.

What to ask your colour-box supplier next

Eight questions, in the order they matter:

  1. Which process are you quoting — flexo post-print, litho lamination or digital — and on what flute?
  2. How many print stations, and is four-colour process available in one pass?
  3. Which finishing operations happen here, and which are subcontracted and where?
  4. How long does a laminated sheet condition before die-cutting, and what warp tolerance will you hold?
  5. Can I have a hand drawdown of my spot colours on the actual liner before plates are cut?
  6. What ΔE tolerance will you accept against the signed master sample, measured how?
  7. Itemise the tooling — cutting die, plates per colour, plate set, make-ready — and state who owns it.
  8. Will the printed production carton be board-tested, or only an unprinted board sample?
