Your pallet pattern was drawn off internal dimensions. You told the factory the product was heavy, so it quoted double wall. The cartons land, four across a 1,200 mm pallet now measures 1,224 mm, and you are looking at 24 mm of overhang on two sides, a lost box per layer, and a stacking penalty nobody costed. Nothing in the quote was wrong. The gap is that corrugated flute profiles change the outside of a box while the inside stays fixed, and most RFQs do not name a flute at all.

Flute selection is one of the cheapest decisions in a carton programme and one of the few that moves unit price, container cube, print quality and damage rate at the same time. What follows is each profile in millimetres, what it buys you, what it costs you, and how to write it into a specification so a Chinese board plant quotes the board you meant.

What a flute actually is, in millimetres

A corrugated sheet is a fluted medium glued between liners. The flute letter describes the geometry of that medium: how tall each arch is, and how many arches sit in a given length. Those two numbers drive everything else.

Flute heights vary a little between mills and between corrugating roll suppliers, which is why the table hedges. Treat these as the band a quote should fall inside, not as a contract value.

The take-up factor, and why A-flute board costs more paper

The medium is longer than the finished sheet, because it takes a wavy path between two flat liners. The ratio is the take-up factor. At roughly 1.53, A-flute consumes about 153 m of medium for every 100 m of board; B-flute consumes around 134 m for the same run.

That single number explains a price gap buyers usually misread as a margin grab. Two quotes using identical liner and medium grammages will not cost the same in A and in B, because the A board is eating half again as much medium per square metre. If you are comparing three quotes for the same carton and one is 8% higher, check the flute letter before you check the supplier — the reasons quotes for the same spec diverge are usually structural rather than commercial.

What each profile is good at, and what it takes from you

Tall flutes: A and C

Taller arches give a thicker board with more separation between the liners, which raises bending stiffness and vertical compression capacity, and gives the board more travel to absorb a shock. That makes A and C the profiles for goods that stack, and for light bulky goods that need cushioning from the board itself rather than from a foam insert.

The cost is thickness. A-flute board is roughly 5 mm per wall, so a carton gains around 10 mm on each outside dimension. The print surface is also poorer: the flute tips are further apart, so solid ink areas show visible ribbing.

Short flutes: B, E and F

More arches per metre means each arch is shorter and better supported, so flat crush resistance goes up — the board resists a load pressing down on the face of a sheet rather than on its edge. That matters on a conveyor, under a case packer, and anywhere board is handled flat before erection. The print surface is denser and flatter, which is why colour-printed retail boxes almost universally sit on E-flute or F-flute.

The cost is stacking. A short flute has far less column depth, so a B-flute carton will not hold a tall stack that a C-flute carton of the same papers would.

Double and triple wall: when you actually need it

Double wall is two mediums and three liners. It is the standard answer for heavy export goods, long warehouse dwell, and any route where the box sits under load for weeks. BC is the common combination because it pairs C's stacking depth with B's flat crush and print behaviour; EB exists for heavy retail packs that still need a printable face.

Before you accept double wall, check whether the real problem is board grade rather than board thickness. Moving from a light single wall to a heavier single wall — better liners, heavier medium, same flute — often solves a stacking complaint at lower cost and without the cube penalty. Triple wall is a genuine crate substitute for machinery and industrial exports, and it is a different conversation about pallet bases and strapping.

The three places flute choice quietly costs money

Pallet pattern. This is the one that bites. A 292 mm internal dimension is about 298 mm outside in B-flute and about 306 mm outside in BC. Four across a 1,200 mm pallet is 1,192 mm in B and 1,224 mm in BC. The BC version overhangs, and overhang is not a cosmetic problem — a box whose corners are not supported by the pallet deck loses a large share of its compression capacity, because the corners carry most of the load. Draw the pallet pattern from external dimensions at the chosen flute, not from internal dimensions plus a guess.

Inbound cube on flat blanks. Cartons ship knocked down. A pallet of BC blanks is roughly twice the height of the same count in B. If you are buying cartons in China and shipping them to a US or EU warehouse before packing, the flute letter is a freight decision as much as a packaging one, and it belongs in the same spreadsheet as the rest of your corrugated and rigid packaging sourcing plan.

Print method. Direct flexo printing on E-flute crushes flute tips under the plate if the impression is set heavy, which shows as a dead, glossy stripe and quietly drops flat crush. Litho-laminated boards show the opposite defect: washboarding, the faint ripple of flute lines telegraphing through a laminated face sheet, worst on tall flutes and glossy stocks. If your artwork has large flat solids, ask which flute the factory recommends for that specific print method rather than accepting the flute it runs most.

One detail that belongs on the die-line

In a standard regular slotted container the flutes run vertically, parallel to the box height, so the arches act as columns. On die-cut trays and non-standard styles the blank can be nested on the sheet in either orientation, and a nesting choice made for material yield can leave the flutes running horizontally. The carton looks correct and stacks like cardboard. Put "flute direction vertical in the erected carton" on the drawing and ask for the nesting layout back.

Reading a Chinese carton quote without getting caught

Chinese carton quotes are usually built from two independent axes that Western buyers tend to collapse into one.

The first is ply count: 三层 (three-ply) is single wall, 五层 (five-ply) is double wall, 七层 (seven-ply) is triple wall. The second is the flute letter, written as A楞 / B楞 / C楞 / E楞. A third axis — the paper itself — is quoted separately as a grammage per layer, for example a 175 g/m² kraft top liner, a 120 g/m² medium and a 140 g/m² test liner inside.

The trap is that letters appear on more than one axis. A quote reading "5-ply, A grade" may be describing the paper class rather than the flute profile, and a buyer who reads it as A-flute double wall has bought something else entirely. The fix is mechanical: require the quote to state ply count, flute letter, and the grammage of every layer in g/m², in that order. If a supplier cannot restate its own quote in that form, you are probably not talking to the people who run the corrugator. The same discipline that makes a product spec sheet legible to a Chinese factory applies here.

The second trap is that the flute a factory can quote depends on physical hardware. Flute geometry is cut into corrugating rolls, and a roll set is a capital item that stays on the machine until someone changes it. An integrated plant that makes its own board typically stocks a small number of profiles and swaps rolls between runs; a converter that buys sheets can offer whatever its sheet plant happens to run that week, with no control over consistency. Asking which flute rolls are physically on the machine, and how long a changeover takes, is one of the faster ways to tell a board maker from a box assembler.

Jindong Packaging, one of the CMH-listed packaging suppliers, is an example of the integrated pattern: its published CMH listing states that board is produced in-house on multiple automatic corrugated board production lines rather than bought in as sheets, alongside printer-slotters, slotting and creasing machines and gluing and stitching machines in the same 12,000 m² plant in Xinqiao, Bao'an, Shenzhen. Which flute profiles those lines are tooled for, and the maximum board width they run, are not stated in that listing — so treat both as open questions for the quotation, not as assumptions.

Common questions

Is C-flute better than B-flute?

Neither is better in the abstract. C gives more stacking capacity and cushioning for the same papers; B gives better flat crush, a flatter print surface and less cube. Pick by failure mode: if your damage is crushed bottom rows in a warehouse, go taller; if it is scuffed print and dented faces in handling, go shorter.

Can I switch from BC double wall to a heavier single wall?

Often yes, and it is worth pricing. A heavier single-wall board can match a light double wall on compression while saving thickness, cube and material. Ask the factory to quote both against the same target edge crush value and compare unit price, external dimensions and blank pallet height side by side before deciding.

Does the flute letter tell me the board's strength?

No. The flute sets geometry; the papers set strength. Two BC boards with different liner and medium grammages can differ substantially in compression capacity. A complete board spec needs the flute letter and a strength figure — an edge crush value or a burst grade — and the grammage of each layer.

What to ask your carton supplier next

Send these five questions with your drawing, and keep the answers in the file with the quote:

  1. Which flute profiles are tooled on your corrugating lines right now, and what is the changeover time between them?
  2. What is the maximum board width and sheet length the corrugator produces, and does my blank fit without a splice?
  3. State the board as ply count + flute letter + grammage per layer (top liner / medium / inner liner, in g/m²), for the exact board you are quoting.
  4. What is the external dimension of the erected carton at that flute, and does it match the pallet pattern I sent?
  5. On the die-line, confirm flute direction is vertical in the erected carton, and send the nesting layout.
